Aerospace conductors are judged as part of a certified assembly. Weight reduction only helps when the busbar, support, finish and inspection records remain stable across vibration, temperature and maintenance conditions.
Treat mass and current as a system trade-off
Calculate conductor, coating, fastener, support and shielding mass together. For each branch, record continuous and transient current, ambient, cooling, voltage class and allowable rise so a lightweight section does not create an interface hot spot.
Design supports for vibration and thermal movement
Use defined datums, flexible spans and controlled clamp loads. Holes, bends and plated faces should be inspected after vibration and thermal cycling, with attention to fretting, finish loss and fastener preload.
- Measure four-wire resistance and thermal rise before and after testing
- Inspect insulation edges, bend radii and hole margins
- Assign serial or lot traceability to material and finish
Make the drawing and evidence package reusable
A supplier should receive the envelope, interfaces, drawing revision, environmental profile, test method, repair limits and documentation format. Avoid unqualified aerospace claims; link each requirement to the program standard and acceptance record.
