A PCS DC link connects batteries, power modules and capacitor banks. Lamination can shorten the current loop, but film insulation, end compression and maintenance access introduce a new tolerance chain.
Separate battery current, ripple and commutation conditions
Build conditions for battery-side continuous current, inverter-side ripple and short overload separately. Positive and negative layer spacing, end breakout and the capacitor connection order change parasitic inductance, so layout review should combine simulation with prototype voltage-drop data.
Control insulation and end tolerances together
Film thickness, clamp flatness, burrs and fastener preload affect dielectric strength and temperature rise. The end overlap should define finish, exposed-copper boundaries and tool channels to prevent insulation damage or contaminated interfaces during assembly.
- Verify layer-to-layer withstand, insulation resistance and partial-discharge risk
- Measure rise at high and low temperature with maximum ripple
- Repeat voltage-drop, torque and insulation checks after service disassembly

Provide the single-line diagram, stack-up section, supports, cooling method, short-circuit duration, environment, annual volume and packaging direction. Ask the quotation to separate copper, insulation, forming, plating, tooling and test costs.
