Portable power units magnify the effect of drops, enclosure tolerances and limited cooling even when busbar runs are short. A composite conductor must be evaluated with the housing, harness, fuse and heat path.

Calculate mass for the complete part

Compare copper and Cu-Al by including end copper, finish, insulation, supports and assembly time. If the composite needs extra sealing or a special terminal, a density-only estimate will overstate the real saving.

Check the interface after drop and thermal cycling

Use the real supports and harness pull during drop and thermal-cycle tests, then measure end voltage drop, appearance, insulation and interface condition. Sealing and corrosion protection at Cu-Al ends deserve their own inspection.

Prevent assembly errors in small batches

Use colors, keying or end geometry for polarity and module identification. Packaging should show orientation and torque. Supplier evidence should include material lot, dimensions, finish and resistance records for service traceability.
