A high-voltage DC/DC converter combines a high-voltage input, high-current output and noisy switching nodes. Terminal selection must put isolation, heat flow and service-tool clearance on the same drawing instead of using current alone.
Separate input, output and the isolation barrier
Mark the 800V input, transformer or isolation device, low-voltage output, sensing and shield ground. The input side needs clearance, creepage and surge margin; the output side needs cross-section, drop and end-rise control; any cross-zone transition needs a defined insulation and support datum.
Validate the SMT terminal with pads and cooling
Terminal mass, pad copper and the reflow profile jointly affect wetting and solder fatigue. When the end connects to a chassis or cold plate, check expansion, torque and service tools so the load does not reach the PCB.
- Record input/output current, switching frequency and allowable rise
- Measure four-wire drop, terminal thermal images and insulation resistance
- Repeat solder-joint and contact checks after temperature cycling and vibration
RFQ fields for an EV DC/DC terminal
Include 2D/3D data, PCB land pattern, conductor and finish, isolation keep-outs, terminal orientation, test voltage, ambient range, annual volume and packaging. Withstand and thermal requirements should name the fixture and mounting boundary.
